> *Summary*
>
>
> *The Pattern Shop at K&H serves as the essential bridge between digital engineering and foundry production by translating approved CAD geometry into physical tooling. Using multi-axis CNC machining, technicians craft the cope and drag halves of the pattern, precisely cutting complex contours and draft angles over the course of roughly a week. Once machined, the tooling is fitted with flasks and integrated or 3D-printed gating systems to prepare it for automated sand molding lines. Ultimately, high-precision pattern construction ensures optimal metal flow, tight dimensional tolerances, and repeatable casting quality across long production runs.*

## **Where Digital Design Becomes Physical Tooling**

Led by Dan Saint Denis, the Pattern Shop creates and prepares the tooling that will ultimately be used to form the sand molds in the foundry. It’s an important bridge between engineering a castable part and actually producing one.

## **From CAD Geometry to a Physical Pattern**

The process begins with the approved CAD geometry developed during the design phase.

Using those files, K&H programs CNC equipment to cut the pattern. The tooling is created in two halves, known in casting terminology as the cope and drag, which correspond to the two sides of the mold.

While the initial rough shape can be cut relatively quickly, producing the finished surfaces requires considerably more precision.

Many of the surfaces include draft and complex contours, which means the cutting tool may need to move along three axes simultaneously. Multiple finishing passes are used to create the smooth, accurate surfaces required for the pattern.

Depending on the complexity of the part, programming and cutting a new pattern typically takes about a week.

## **Preparing the Pattern for Production**

Once the two pattern halves are machined, they move into the Pattern Shop for final preparation.

The flask is mounted to pattern tooling and prepared to run on K&H’s automated sand molding line.

The gating developed during the design stage is also incorporated into the tooling. In some cases, portions of that gating can be 3D printed and added directly to the pattern.

By the time the Pattern Shop is finished, the tooling is ready to begin doing what it was designed to do: repeatedly create the molds that will form the customer’s castings.

## **Why the Pattern Matters to the Finished Part**

A pattern may never appear in the final product a customer receives, but its quality directly influences the parts that follow.

Accuracy in the pattern helps support dimensional consistency. Smooth, properly finished surfaces contribute to the quality of the mold. And properly integrated gating helps prepare the casting process for consistent metal flow once the tooling reaches the foundry.

That makes the Pattern Shop much more than an intermediate production step.

It is where the decisions made during design are translated into repeatable manufacturing.

For customers, that means greater confidence that the tooling behind their casting has been built with the entire production process in mind, from the first mold to the parts that may follow for years to come.

At K&H, the Pattern Shop turns a digital plan into the physical foundation for a successful casting.

## **Frequently Asked Questions:**

**Q: What is the role of a pattern shop in metal casting?**

**A:** The pattern shop bridges the gap between engineering design and foundry production. It machines and prepares the physical tooling (cope and drag halves) required to repeatedly produce high-precision sand molds on automated casting lines.

**Q: How long does it take to machine a new casting pattern from CAD data?**

**A:** Programming and CNC machining a new pattern typically takes about one week. The exact timeline depends on the part’s geometry, draft requirements, and the multi-axis finishing passes needed to achieve a smooth, accurate surface.

**Q: How are gating systems integrated into sand mold tooling?**

**A:** Gating systems engineered during the design phase are built directly into the pattern tooling. In modern workflows, portions of this gating can also be 3D printed and mounted alongside the flask to optimize molten metal flow during pouring.

**Q: Why does pattern tooling quality affect the final casted part?**

**A:** Although the pattern does not end up in the finished product, its accuracy directly dictates mold fidelity. Precise dimensions, proper draft angles, smooth surfaces, and well-integrated gating prevent mold defects, ensure uniform metal flow, and deliver dimensional consistency across thousands of casting cycles.
